Packaging for puffed grains

Puffed cereal boxes.

Puffed cereal boxes hold the lightest products on the cereal shelf: puffed and crisped rice, puffed wheat, popped sorghum and similar grains expanded with heat and pressure. A carton holds very little weight but a great deal of volume, and the product is crisp, dusty and quick to go stale. This page also covers rice cereal boxes, which are mostly puffed or crisped rice.

What puffed grains need from a box

All volume, almost no weight.

01 Volume per gram Puffed grains are mostly air. A carton holds a large volume for a small weight, so sizing is set by volume first.
02 Crispness Puffed products absorb moisture fast and lose their snap. The bag's moisture barrier is critical.
03 Dust and fines Light grains rub together and shed fine particles. A sealed bag keeps them inside and off the shelf.
04 Stability on shelf A light, tall carton is easy to knock over. Proportions and board stiffness keep it standing.

Positioning

Children's favourite or wholesome staple?

Puffed rice in particular sells to two audiences: families buying a bright children's breakfast, and adults buying a simple, plain grain. The first wants bold colour, an original character or pattern, and activities on the back; the second wants restraint, a clear ingredient statement and often a natural board. For children's ranges see packaging for children's cereals.

Puffed cereal packaging in detail

How puffing changes the pack

Puffed cereals are made by heating grains under pressure and releasing them suddenly, so the moisture inside flashes to steam and the grain expands many times. Crisped rice is made by toasting cooked rice. Either way, the product is mostly air: very light, very crisp and easily crushed.

Rice cereals in the shop are almost all puffed or crisped, which is why rice cereal boxes are covered on this page. Flaked cereals behave differently; compare corn flakes packaging, which is denser and more fragile at the edges.

Sizing by volume

Because puffed grains are so light, the carton must be sized from the volume the fill weight occupies, not the weight. A small change in the product's density, from a recipe or a different puffing run, changes the fill height noticeably. Trials on production product set the dimensions.

Large, light cartons are easy to tip, so proportions matter: a slightly deeper carton stands more firmly than a very slim one. Options are covered under custom size cereal boxes.

Crispness and dust

Puffed grains pick up moisture from the air quickly and turn chewy. A bag with a good moisture barrier, sealed reliably, is the most important part of the pack. Some brands also add a reclosable bag or carton for use after opening.

Puffed products shed fines as they rub together. A sealed bag keeps the dust in; cartons filled without a bag need tight closures. Bag choices are compared in the guide to inner bags, and what may touch the product under food-grade cereal cartons.

Structures and closures

High-volume puffed cereals are filled on bag-in-box lines with glued seal-end cartons; see seal end cereal boxes. The load is light, so the board can be modest, but large panels still need enough stiffness to stay flat.

Smaller and premium producers often use tuck-end cartons filled by hand. Mini cartons for variety packs and lunchboxes are popular for puffed rice; see variety pack cereal boxes.

Board and print

Coated recycled board printed in full colour is the mainstream choice. Children's ranges use bright colours and a gloss finish; adult and organic ranges use matte or kraft. Back panels often carry games, recipes for treats or nutrition information.

Any character on a children's pack should be original to the brand. Marketing rules for foods aimed at children vary by market and can restrict characters, claims and promotions; the brand is responsible for compliance.

Cases, pallets and shipping by volume

Puffed cereals ship a lot of air. Cases fill by volume long before they reach weight limits, and freight is often charged on volume too. Carton dimensions decide how many fit a case and a pallet layer, so small changes in depth or height can noticeably change the cost of moving the product.

Light cases are also easier to crush at the bottom of a tall stack, so the outer case must carry the stack even though each carton weighs little. Plan the carton, case and pallet together; options for retail-ready cases are under shelf-ready cereal packaging.

Sizes and formats

Typical ranges include a standard carton, a family size and small boxes for multipacks. Because the product is light, shipping is charged by volume, so cases and pallets are planned with the carton.

Puffed cereal boxes, answered

Puffed grains are mostly air, so a given weight takes up a lot of space. The carton is sized by volume.
